A wire straightening and cutting machine can produce the correct length at startup and drift later in the run. The useful first question is whether the error is constant, random or linked to a change in speed or coil condition. Adjusting the programmed length before answering that question can hide the symptom and create another problem when production conditions change. Use the checks below to build a short evidence trail before changing settings.
Choose one drawing revision and one measurement method. Support long blanks consistently, use an instrument suitable for the tolerance, and agree whether burrs are included in the measurement. Record programmed length and actual length separately. A repeatable offset points toward a different investigation from a wide scatter of long and short pieces. Recheck several samples with a second measurement to rule out inconsistent inspection.
Record when the error occurs: near a full coil, after a stop, during acceleration or near the end of a coil. Observe payoff behavior from the designated safe position. Snagging, intermittent release or an unsuitable payoff setting can change the load on the feed system. Compare the same program before and after resolving a confirmed feed obstruction; do not compensate for unstable payoff by increasing roller pressure blindly.
Look at straightness and surface marks as well as cut length. Excessive resistance in the straightener may disturb feeding, while insufficient correction can leave curvature that changes how a blank sits against the gauge. Stop and isolate the machine before inspecting the wire path. Follow the machine instructions for roller alignment and adjustment sequence, and retain the previous settings for comparison.
A stop-to-cut machine must coordinate feed stopping with cutting. A moving-cut system must coordinate the cutter with wire motion. Confirm whether length is measured at a drive axis or through a separate measuring wheel. Check the configured units and measuring arrangement against the manual. A loose coupling, worn contact surface or intermittent signal needs a different remedy from a stable scale error. A qualified technician should verify calibration using the manufacturer procedure. Record the original compensation value, each change and the resulting samples.
Record grade, nominal diameter, measured diameter and coil identification. Keep the same batch while investigating one setting. A material change can alter drag, straightening response and feed contact. If a stable setup becomes inconsistent immediately after a coil change, compare the incoming wire and payoff conditions before treating the controller as the cause. Measure blanks in a consistent supported condition.
Collect ten consecutive pieces after the agreed startup condition. Number them in order and record length error as actual length minus target length. Calculate the mean error and the range between longest and shortest pieces. A small range with an offset suggests a different next check from a large range. Ten pieces are a diagnostic screen, not a process capability study or a complete acceptance sample.
Replacement is justified when inspection identifies damage, unacceptable wear or a failed component check. Repeated adjustment without a stable result may also require supplier diagnosis. Preserve photographs and before-and-after measurements. Following replacement, verify length, straightness and cut condition together; a change that corrects length but damages the surface has not resolved the production requirement.
